
Advanced Iron forum member TMP just completed his custom Iron Man costume just in time for the film’s theatrical premiere. Incredible work! Stan Winston would be proud. TMP says he spent $1500-2000 on the material compound alone, never-mind months of trial and error. The resulting suit looks pretty real to me. But outside of Comic-Con and Halloween, where do you wear such a thing? Check out the photos of this custom armor after the jump. I would have to say that the costume is a bit mis proportioned and fat/scrunched looking…
My first thought was “Wow, That is what Iron Man would look like after he got married to a stripper and moved to a trailer park for about 3 years living off 3 12packs of bud a day and nothing but pork rinds for dinner.”

Hey guys:
1. Regarding the look of the costume: The guy designed/sculpted it MONTHS ago, based on just a couple of reference photos. You don’t crank something like this out in your garage overnight.
2. Of course it’s plastic. Do you think a fan has a huge fabrication set up where he can build a suit with complex surfaces out of metal? Sheesh.

Looks like Iron Man let himself go. It’s pretty good for someone who probably hasn’t even seen the movie by now. I would like to that suit tied to a jet plane with some real long almost invisible rope which will give him the appearance that he’s actaully flying. Too bad this suit is not bullet proof, knife proof, or even water proof. I probably can’t even withstand temperatures that are above 80 degrees. All we need is for some guy to built his own Iron Monger suit and watch them stand side by side in the streets, yup, that’ll be awesome.

The armor is mainly cast in fiberglass… while it is a polymer compound, this is not vacuumformed plastic. I have been following TMP’s progress on the costuming discussion boards costume since late 2007. Good to see him getting some press for all his hard work.

Amazing. Some guy with a heckuva talent and skill creates something like this, and people complain that he’s “fat” or “chunky,” and that the armor looks like plastic??? C’mon, folks! Screen Rant: Seriously right? Forget about building it out of metal. Even if he did pull it off, he wouldn’t be able to move in it.
Also, you guys out there who are hating on the suit because apparently the guy is ‘fat’:
Get a life and do something more productive than insulting a very awesome costume that took months to put together and looks great. You want to complain about the lack of metal, then you build one and put it on, then I want to see you walk around in a convention center with it. I hope you die of anorexia, have a nice day :)

Hello. I found this just now looking at the webb. Well i had no idea I was Fatt :) I got a 38 waistline i am 6.1 and weight arround 225 lbs. I whould say thats can not be catogorized as fat. But anyway funny how people se this.
Well to tell a bit about the armor. The armor is primarly made of Glassfiber. Its a time consuming process and i am very happy that the design turned out like it did considering this was done prior to the premier looking at the original design.
Well the midsection armor is in ABS Plastic. Its layers of ABS sheets plates that move on top of eachother. Well i had little help from my whife to get it on so it was put on a bit wrong.The abplate bended outwards because a strap in the crotch was not atached. Anyway i think this causes me to go to the Gym. I just trew my food in the garbage and i guess i have to go and grab a carrot to please the crowd :) heheh ….
People tend to forgett how much CGI is used in a movie. Like Predator they only used foam painted and the preds had no head. That was all CGI aftewards. Well this is no CGI on this suit. It is what is is. :)

To add on to ‘fatness issue’ you guys are having. I’m sure TMP designed the suit so that he could actually move in it. Robert Downey Jr. said that the one in the movie was uncomfortably tight at times. It’s usually like that with these kinds of costumes in Hollywood you know? If you saw the behind-the-scenes in the first X-Men DVD, the actors and actresses couldn’t even jump over a two/three foot wall with the leathers.

225 and 38 waist at 6′1″? Yeah, that’s not exactly in shape. And the suit does look a bit chunky. Part of the whole reason it looks good in the movie is because of how sleek it is. I’ve got to say, amazing amount of work and all, good use of colors, etc, but it doesn’t look that good.

Well the design it self can fit a person smaller in waist. It will look allot nicer. The problem is that most costumes made for a sizegroup of people arround 5.10 tall.
I know my body prortions and i know i am not fat.
But aperently people have not seen the stunt suit of the movie. Its bulky as well. Also what makes the suit look comact is because the feet is not done. The feet will raise him arround aditiona 2-4 inches extra. making the legs sleek like the movie.
As far as the abdominal armor. The abplate and back lower armor was not atached by the crotch. So they are angeling outwards.
Well the design in good and it fits a big perspective of people.
I got other photos of the suit and it looks all differnt and it looks great. The photo above was me testing out the suit and my only help came from my whife helping me with the suit….

I think the proportions are good. And its correct assembled on. Other than the helmet is posstion to high. The TV Crew guy helped with the helmet on. And YES it will be coved by the neckseal and nothing will be seen.

In relation to all you douche bags hatin’ on the dude, all I can say is you’re jealous because you lack the skill to make something like this. This is seriously amazing. I am in complete awe at the time, hard effort, and dedication that went into this costume.
All the fat comments are infuriating, though. People are comparing a man with an average build - not fat, average - who built his homemade suit to fit his body type with minimum discomfort to a Hollywood actor (whose job, I might add, is highly dependent on him having an idealized body type) in a too-tight suit that’s been edited with CGI to look exactly the way the director wants him to look. The average person cannot be expected to live up to celebrity ideals. The man has created a proportionate Iron Man costume that looks incredible. When someone makes a costume that gives Iron Man a beer belly, THEN people can start with the fat comments. Until then, they’re only proving how gullible and susceptible to suggestion they are.

Thank you all for the nice feedback of the armor.
The proccess of making the armor was first to make a lifecast, then on top of that you start to sculpt it in clay. Of course the lifecast whold be to the size you want the suit.
Once finished sculpted with all the proportions then you can move on taking cast of the sculp and make a mould.
From this mould you take a pull and you clean the piece you get from it. You redetail and make it all stand strong in its detail. You spend allot of time on this peice because this peice will become the final mould. Once everything is clean and detail you take the cast making the final mould. Now you got a CLEAN and SHARP PEICE.
The midsection armor is made of ABS so another mould tecniq is required. Because the armor you start from the inside out and the ABS from the outside. The vac form you pull the sheet down on the mould. The glassfiber you build up from the inside of the mould so you in fact start with the outer skin.
The one we work on now looks MUCH better. Photos to come.

Hey guys relax. I am not offended by this. People may think what they want but i do encourage to a civil and adult normal and polite behavior. Internett has made us unsocial and rude to people we write to because its easier to avoid an direct reaction.
Anyway as i said before the suit can fit a variary of sizes.
It may look compact but if a person with a size 36 waistline goes in the proportions will look better. The armor is the armor and it will not change. The only thing that can change the look is the wearer.
Please keep it to a civil and constructive reply.
I thank you all for the nice support and i am sure the kids will love it. Like i try to teach them . You dont have to wear and armor or have superpowers to be a hero. You can do a difference by just doing something good. It does not take much. My point is that politness and acceptance to other people is og big importance with or without discuize.

You look like that guy that sometimes sells stormtrooper armor with orange paudron on ebay. Pictures taken in a desert, rocky area outside with a long blaster if memory serves.

Hey, that’s an awesome suite, does anyone know where I could purchase a suite like that, either made out of plastic, fibreglass, or machined metals, I have a costume party comming up in about 9 months and would like to go as Iron Man, I have Google’ed iron man costumes but all the costumes out there are made out of material and are worn as shirts and pants. Hey, TMP, what you’ve done is really incredible. Not that I pay much attention to advertising, but this suit looks cooler than what I remember of the official thing. I don’t think he looks fat either.. after reading all the fat comments, I was like “huh?”, so I scrolled back up. The suit looks buff and muscular to me, not like it contains a fat man. And it also looks like the guy inside the suit isn’t overweight or anything close to it.
Again, good work TMP, and it’s just too bad that a bunch of obese, basement dwelling losers feel the need to be so cruel just because they probably do nothing of worth in their lives and do not have this sort of creativity. I know that’s kind of harsh, but a lot of the hate seems to stem more from jealousy and personal shortcomings than anything else.

Fat is a strong word and should be used conservatively. I think we should judge this costume on its own accord and it’s awesome. You don’t necessarily have to compare this to the one made by Hollywood with all the resources. Remember, both are adaptations from the comic book, so to each its own. Also remember, if you were to build a suit, would you build one so small that you can’t wear it? What’s the point then?
I see what TMP said, the video shows how the suit should look, so don’t just go by the pictures. Good job TMP.

The armor is undergoing some improvements. The hands will be new in ABS plastic to make them slimmer and better to the design.
Also new feet covers. In the movie they raised Downy jr. 5 inches above the ground by raising the heals and having a big sole.
This makes him allot taller and the proportions will be more streamlined. So now with this improvement i will not look so compact.
New shoulders. Angeled up the shoulders to make it more bull like neck. It looks allot better.
If it can fly…. Well Hopefully in near future. With a jetpack that the fly arround with on superbowl it can be done. I belive they are making one for personal use. Remove the back armor, strap the armor on and i belive it can fly.
It whould be AWSOME to se.

Props to you TMP, I know exactly how hard it was to do what you did here, Especially not having concept designs, or a maquette sitting beside you. Robert downey jr. never was meant to fit the costume and never wore it in any of the scenes in the first Iron Man, He does wear the top half in Iron Man 2, but cannot wear the bottom half because he is only about 5′ 7″ so when he wears the top half the crotch on the suit falls about 1/2 way down his thigh. The suit fits 2 stunt guys measuring 6′-6′1″ 42 chest, 31,32 waist, Also the life cast are thinned down so that the suit also fits snug to prevent buckling, yes just like we built them for X-Men. Total weight of the suit 51 lbs. I can’t tell you what materials we used bec. i don’t agree with the process, It could have been better, tougher, and lighter. But i can tell you the the materials you’re using will last alot longer then the materials i was told to use. I personally am in favor of epoxy embedded fiberglass, or carbon fiber. You might have some problems after a while with painted vacu-form plastics unless you use good quality automotive paint with flex additives. I would not add lifts to the suits shoes bec. it will throw off the position of the knees. remember robert never wore the whole suit, just the stunt guys. Good job. Builder of the real Iron Man suit.

Builder thank you for your coment. But your not entirly correct.
The suit was designed to fit Downy Junior. But you might reffer to the stunt suits where the majority was made of rubber. These are more bulky.

As far as the raise of the boots…. They did that for the Downy Jr suit and the design. I reffer to photo:

I calculated they raised him up just above 5 inches.
I noticed even onto the suit Downy Jr wears his midsection armor and the pant is in rubber. Also the solid legs dont go all the way up on his thies/ legs. They stop center or and from above the gold on the legs its 2 rubber armor parts glued to the undersuit.
The reason Downy Junior walks like Tina Turner is because he is raised up on his heel just like tina turner shoes. Notice also how he mentions that in the Video clip above. I wish i had these reffrence shots before the suit was made. But i am even more satisfied how close we got on how it assembled on in the movie and how its done on our version.
In fact our seem to be easier to put on and also the movement we have is actually very good.

Im glad you know that the whole undersuit, including midsection, back and alot of other parts are a combination of foam rubber and other rubberized materials, that’s the part i did not want to admit to, bec. it might ruin it for some. that’s why i give you props for making yours out of harder materials. there are only 2 COMPLETE full mark 3 suits, (one of which robert is wearing the top half in that first link you provided) none of these suits fit Roberts hieght. Notice they show him walking in it but never show him from the thighs to feet, (they did that on purpose, also cutting that right to a scene where he is in the non wearable mechanical cable costume (that is the only one done on his life cast to fit him perfectly in the face)
that is set up only for the helmet opening and closing. 1st scene (where he is walking in the suit THE ONLY TIME HE IS ACTUALLY WEARING WHAT LOOKS LIKE A WHOLE SUIT) was filmed in the hollywood hills, The mechanical costume was filmed at the studio, as for the shoes, Robert did wear shoes with a 2″ thick sole and 2 more inches on the heel.
Even at 4″ just with the shoe alone, before every scene his wardrobe lady would slip 2″ inserts into his shoes before he put them on, Bringing him up a total of 6″. And yes the boots you refer to in the 2nd picture where made for Robert and were not only elevated for him but mostly for the look. That height did not carry over the boots on the actual mark 3.

Bulider. Thank you for sharing that info. That means i am not that far from the sizefactor in the begining.
Regarding paint on armor. Well to keep the paint on you dont need automotive paint like you say. Just use transparent plastic and paint it on the inside. Protecting it from scratches and damages and still provides the armor a good gloss. Thats what its on the abdominal armor, new gloves and feet covers. (not shown photo of yet)

sculpted my own Batman mask as you can see on my website and I had a professionel mold and cast it.
The Iron Man suit is something else all together as I would have to get my whole body casted and then sculpte it.

This is in no way a fat suit. I don’t see it. Maybe it’s not slick like the hollywood version, but it gets the job done. And bro, you’re not fat at all. For your size your about average. I have a little to lose myself but that’s about it. Size 38 is below the obesity line. Just because we don’t want to all be sticks doesn’t mean that we are elephants either.

This is the SAME Costume and it me wearing it. As you se this looks all different because i got the midsection armor correctly on.
To the critics, do you still think i look fat. If you do i recomend you to try to look at your PC screen resolutions or go to an optician.
If the wearer is 6.1 and 32 waist size then the costume whould look pretty near the movie size. Also what people forget is CGI and how it looks on screen and how different a real costume is in the movie.
If you guys who coment about me beeing fat dont se this then i think i am titel to saying to you guys cant be any smart. Its amazing how short sighted some people can be.

After finally seeing the movie, this looks pretty real! Also I’m running a wide screen monitor with a messed up ratio.. maybe thats why the Iron Man looked a bit chubby :P

Guys!…TMP ironman suit it’s not fat!!!! did you guys know about how movie equipment especially CAMERAS add or reduce volume in the body of anyting…the suit was made to fit Robert, and i tell you it was awsome to see how Robert had flexibility to move around on it, some escenes were helped by computer grafics yes…but still we have to see this perfect work in another prospective.- I know every single one of us would like to have one of it, well start to build one and lets compare experience, inmagination, creativity, and the time and love to do something like it before we even think to say anyting. the suit it’s incredebly asome…I’m making my own version of it and i tell you it’s not that easy, i wish you will see what i have done so far, but anyway good luck guys! and againg TMP great job man!

The idea just hit me to create a suit like this for halloween and now I have a legacy to live up to and 5 months to do it. If you’re reluctant to relinquish/sell the plans on HOW - can you at least point a fellow enthusiast in the right direction of how/where to get started? I.e. body molds/casts and material suggestions?
FOR THE LOVE OF PETE, PLEASE!! I DON’T THINK YOU’RE FAT AT ALL!! Although, I’m about 6′0″, 170lbs, so I’d have to build a slimmer suit :). And I’ll work out the kinks for the pale blue lighting…I’ve already got a few great ideas!!

TMP - you are one AWESOME guy… we made a whole bunch of props for a party : http://www.2floorsofterror.com - as you can see, it’s all made from cardboard and general junk ( including my Buzz costume ) - but all of our stuff pales by comparison to your costume…
have you seen this company : http://www.robot-costumes.com ? they’re based in Florida, I think. While they’re company solely dedicated to robot costumes, and you’re just a guy working from home ( I presume ), it looks to me like you could give them a few pointers!!

Uh, guys? Just because Robert Downy Jr. is a smaller guy and has a skinnier suit doesn’t mean that TMP is FAT by any means. He told us his measurements, and it sounds like he’s proportionate. As for the suit itself, it’s absolutely amazing. I didn’t know someone could make one that covered their ENTIRE body like that so well.
You just need to work on the chest piece for the arc reactor and the led lighting on the hands and eyes. I would think an easy way to solve the eye issure is to line the eyes with blue LEDs and put a liner OVER that inside the helmet so you’re not staring directly into the lights, but the viewer outside sees a blue glow. Just a suggestion.

Well i dont know either where the 2000 usd production cost comes from. It cost far more to make it from scratch. It took 7 month and in involved clay sculpting. several castings, remaiking parts as more photos of the costume was revealed. We made 4 helmets before we were satisfied, and 2 midsections, 2 back armor. and allot more retooled.
Some of the detailed parts where machined to make it strong in its details. Particilury the circle shaped details and vents.
We never had any blue prints. We started of by making the Civil War version then in the middle of the sculpt we changed he design and resculpted it to the movie version. The entire proccess was made upon the few public photos / promotional material from the movie and from looking at the upcomming game from Ironman.
It was purly made from observation and sculpting from how we saw it and interped it.

Dude that costume looks so cool. Can you tell us how you made it. Because I am also trying to make it cause im a BIG Iron Man Fan. Also how much was it total. Did you put any of the real stuff like Repulsor Rays or Cybernetic Helmets on it.
